A buddy of mine has 2001 expedition and the drivers side power
window mechanism broke and we can't get the door panel loose.
What is the secret ?

It's fairly easy, just remove all the screws around the door. Then (to make it much easier) use one of those door pullers. Their 10$ at O'Reillys i think. Just start at the top of the door on the inside, gently pulling the tabs that hold it to the frame. The most important part is to get all the screws out first.

I know this is after the fact, but for what it's worth.
If I remember correctly, there are only 2 screws to remove. One in the light box at the bottom of the door and the other is just behind the door latch, which you have to remove the plastic cover around the door latch to see. Once you remove those screws, just lift up on the door panel.
The back doors have two screws at the bottom, neither in the light box at the bottom. Then there is a screw behind the door latch as with the front doors.
