My neighbor had to trade his '04 because it was one of the troublesome 6.0s. He ended up with an '08 F-250, but you can tell he misses the "X" factor because he put a slide in cover to give it the Excursion look and feel.
I swapped a ZF-5 into my 94 Bronco years ago, and only one other person had done it at that time. When this auto dies it WILL have a 6 speed in it I assure you. Past swap included: pedal assembly, tranny, hydro clutch assembly, modify trans mount and driveshafts so this will be very similar. I have spent a ton of time underneath getting ready for the day. Will probaly have some console issues and shifter bending but that is no big deal. Unless the money tree has a great year and BTS gets my call.

I wished Ford would have at least installed the 5R110 (torq-shift) in ALL Ex's...I'd settle for one more gear! 1st and 2nd are spaced TOO far apart IMO on the 4R100...the power band of the V10 is not a good match for that gearing on 'certain' Rocky Mountain climbs...thankfully I only visit that area occasionally...but I am always ladened with my 9000# TT when I do!!!
You are correct on the shift patterns on the Excursion, I don't think I will ever get use to mine. Mine shifts very smooth and one would hardly know when it shifts. It seem as though it goes into overdrive a little late for me about 50 MPH and it has a 3:73 C1 axel. Nothing wrong with it, just to smooth for me I suppose. Everything works fine and as it should.
I put the center console from my Ex in a buddies F250 with a 6 speed and there were no issues with shifter clearance. I think I read somewhere that you would also need a PCM from a 6 speed F250 for the swap to work.
Actually, the 5 speed trans has 6 gears. The Ford 5R110W trans, or TorqueShift actually has 6 forward gears, but only uses 5 during any given shift cycle. When cold it skips 5<SUP>th</SUP> to use higher revs to give it a quick warm-up to reduce emissions and increase fuel economy. When warm, it skips 4<SUP>th </SUP> taking advantage of the engine’s torque curve for better driveability and assists fuel economy by keeping engine speeds lower. When you push the tow-haul mode button you will notice that it uses all 6 gears.
