Can I use a high output heater core in a non-high output heater box? If I remember there was a metal plate that the heater core sits on so would I have to remove that plate to make it work or what else would I have to do?
you will have to use the heater box that made for it there is a molded in holder inside under the plate that holds the core from moving that wont let the bigger core fit in
before you do anything pull both lines off your heater core and take a small piece of 5/8 copper pipe about 3" long and cut a old garden hose off hose clamp all together and turn water on full and see how much flow and crap come out the other side if your truck ever had any rad sealer in a can added that were it seems like it always gets stuck my heater didn't work at all and I did this and after about 5 seconds a big wad of brown stuff shot out of it and flew all over the rad support and its worked great ever since

I did read a post where someone just opened up the heater box and modified it to fit the high output core, but it seemed like to much work to me. I just went to the local pick and pull and found a high output heater box that I cleaned up and put a new core in, even got the decal for under the heater controls, and the box only cost $10.
Some things to check first though:
Once engine heats up touch both in and out hoses to heater core --both should be extremely hot.
Check control cable setup --doesn't matter if core gets hot if heat/cold control door will not let airflow to core.
Cab and fresh air vent seals --could just be too much fresh air coming in and diluting hot air from heater.

THose are very good ideas Jeff, thanks. Everything that you mentioned has been checked. We don't have a pick & pull around where I live. Would you be interested in selling that heater box??
