I had a 1997 Ford Expedition that did the same EXACT same thing. I found MINE to be that the FWD doesn't like sharp turns! As long as I took wide sweeping turns-NO PROBLEM. go straight-NO PROBLEM. Sharp turns ON or OFF road and it bitches at you. Normal turns like on the interstate in FWD no problem. In town, turning at an intersection it'll bitch.

If you are in FWD, stop the truck, put it in TWD turn it off, it STAYS in FWD. To get it OUT of FWD you need to of course start it, and you need to back it up, about 30 feet should do it, and it will come out of FWD, If you are in FWD and still driving and go to TWD the auto transfer works as designed, at least that is what I found in the Expedition. Worth a try. From my experience, if you stop it, turn it off, it won't come out of FWD until you back it up.
