There I was, enjoying a nice peaceful morning. Had soaked the sensor the night before, started her up (89 f250 4x4 5.8), got the pipes nice and hot, chopped the wires, put a bit of pressure on the socket and cheater bar, and POP!
So the part that was in the bung is still in the bung, and the part that was out is broken clean off nice and flush at the threads.
Any suggestions? Beyond the cat the pipes are new. The manifold and cat flange bolts don't look like they will come off without destroying them. Maybe cut the old bung out and weld in a new?
Comments are welcome. Does anybody else have things like this or am I just superlucky?
I would have went with the cut the bung off and start with a new one.
Going out right now with the sawzall to cut the 2 little downpipes, and plan on splicing back together. the 4 bolts on the cat flange should yield to the angle grinder. I really really do not want to mess with the manifold bolts. But now if headers were available.................

Those studs on the manifold to the y-pipe will give you grief. When I did my oil pan, I tried to disconnect there. Ended up removing manifolds completely and replacing studs and all manifold bolts. Not fun!
It it were me I'd leave the broken sensor just like it is and drill a new hole downstrean in the pipe and weld on an o2 bung.
There is also the problem of the hole left when the top of the sensor broke off. Also tried heat and a 3/8" screw extractor, and bent it.That little booger is stuck. Cut the two pipes so i wont have to mess with the manifolds. Kinda interesting one downpipe is 2 1/4 and the other is 2 1/2". Found a bung @ mid@s for $3.99. Tried everywhere for a helicoil kit for it to no avail. No 18x1.5 taps either. Planning on drilling the old one out to 5/8" and welding the new one on top of it.
Damn, it's really in there then. But it sounds like you've figured out your plan of attack. One question though, did you soak it with an actual penetrant or just WD-40?

The best penetrant EVER: General Motors heat valve lubricant, available from GM dealers. I've seen nuts and bolts that were so rusty they looked like rivets come loose with it. The Chevy techs don't call that stuff "Panther ****" for nothing.
Well got 'er fixed. Kinda busy and didnt check back, sorry guys. No i didn't see the thread about better mileage, the sensor was as old as the truck. Next is going to be my favorite, the fuel regulator. I thought that wd40 was a penetrative?
