Need some advice please

I'm running an 02 E350 with a steady 2000 lb payload, what kills me is my 02 E350 5.4 liter van is getting better fuel milage than my diesel. I can't top 380 miles to a tank(35 gal) filled to capacity. I have all new filters , ebp sensor and a clean tube. i do notice that the vehicle smokes alot, momentary black to dark blue upon no load reving, i can't monitor the exaust while driving but i have been told by a follower little smoke with lite occasional black/blue when I get on it. Is there a chip for my particular truck that can get me back to the high teens to low twenties? I'm currently at 155,000 with regular Rotella oil changes. This all started after the ULSD ate my fuel tank coating . Another thing that occured was when I removed the ebp sensor I plugged it in loose and it shorted causing the engine to run exceptioally smooth for 40 seconds, is it possible a short could have damaged the computer? I want to keep this truck but the fuel prices and poor fuel milage is making it sit too often to be a money maker.

The black smoke when you get on it is normal. Does the 5.4 get better mileage with the same load? What mileage did you used to get before the ULSD killed your tank lining? How many fuel filter changes did it take to stop seeing the liner show up in the filter? How rough does your engine run now that the loose plug made it run smoother? Are you running any kind of lubricity additive with the fuel?

Sorry for all the questions, but my 7.3 has never seen that kind of mileage drop. I'm just trying to get the full picture here.

You need to have the fault codes read... It would give you a place to start looking for a problem..

Thanks for replying, this van used 450 to 475 miles to a full tank , I reset the trip meter at every fill up. The van broke down due the tank lining where it would sputter, flutter and then stall. The tank was relined with some red stuff at a radiator shop and I modified the fuel pick up/float with an external in line filter. After my last filterchanges I got worse fuel milage, I drive very easy in suburb driving and steady on the highway at 75 mph. The engine runs fairly smooth and sounds somewhat normal, I didn't notice much of a difference after the epb sensor was replaced in mpg's however I did notice less noise at highway speeds. I normally use Diesel911/cetane boost during most fill ups.

Where can I get this done outside of the Stealership. My local stealership replaced the computer in 2005 when the only problem was the cps sensor , the van brokedown again the day after I got it back from them.

I wonder if something isn't caught in the drain valve of the fuel bowl, causing a small fuel leak whenever the engine is running.
Wasting fuel on the ground will surely kill your mileage!!

Do you notice a ticking or hissing noise when under a load? You may have something like an exhaust leak, that lowers turbocharger "drive pressure", causing less boost, more smoke like you mentioned and horrible mileage. It may be as simple as tightening the boots at the inlet of the cylinders heads on the compressor manifold.

No hissing or ticking however I took a ride in a 96 powerstroke yesterday and it sounded smooth compared to mine.

I just spoke with a guy a few minutes ago that has an '04 E350 with the 6.0 and he said he is getting 18-20mpg out of his and he had the same year with the 5.4 and was lucky to get 13. Something is definitely wrong with your diesel.

Thanks for the advice, the DP chip came in today and was installed. The van runs much better, only black smoke upon acceration unless its in the 100 HP mode, then it smokes like a locomotive. I'm gonna have to redirect my tailpipe to the bumper so those who annoy me can choke on the smoke. I notice though in stock mode I still get blue smoke. Bad PCM programming? Any input?

These two statement make me suspect injector o-rings or internal injector problems.
The DP chip gave you a lot more power, but it is still having to work with injectors that IMO have some mechanical problems.

You won't want to hear this, but even rebuilt injectors are not as good as new. I spent a LOT of money to learn this lesson.
I have a brand new set of Alliants in mine and WOW what a difference compared to rebuilt injectors.

I have a brand new set of Alliants in mine and WOW what a difference compared to rebuilt injectors.
Whats the average price to get them replaced ? the engine is in a van body so I assume the job would be twice as miserable. What would your guess be on parts and labor? How much time do you think I got left until faluire? The air the fuel system sucked in during the tank faluire most likely cuased thier faluire, right?

I dont know what alliant injectors are worth, mabye 2100 for all 8 ? My guess.

I remember when a company i worked for replaced 8 injectors in a 94 f350 , and back in the day they were 699$ EACH INJECTOR.

The old 7.3 idi and cummins injectors you could find for 99$ each.
