to the OP, pull the degas bottle cap and give it a smell test...if it's a head gasket leak it is possible for a sensitive nose to smell it (exhaust)...sure sounds like head gaskets if the EGR cooler has been changed...oil cooler needs to be checked as mentioned before...hope you find some one competent that can accurately diagnose and repair..good luck

have you had any luck finding out the problem? I had same problem over the fourth weekend and do not have any idea what to do. My 2004 with 105000 miles had EGR cooler replaced in Janurary, I have towed trailer twice since with same trouble. cooling fan winds up and then no power until fan cools things off.
I brought it in today and had a conversation with the tech directly. He remembered my truck being in only a couple of weeks earlier. Symptoms then were some intermittent white smoke as the engine was warming up and coolant loss. This time symptoms are no smoke, but loss of power big time when towing my trailer. (around 8k) Cooling fan is on almost continueously even on a cool day; and coolant is boiling out of the degas bottle through the cap to almost empty. Runs normal unloaded. We talked about possible stuck thermostat. Something again with the damn EGR cooler and the head gaskets. Anyway they're going check it over and I should know something in a few days. Man I'm getting sick of this.

Hang in there! I went through the EXACT same thing you are going through. I was fortunate enough to have several dealers in town and found one with a mechanic that knows how to fix head gaskets. Once you get it fixed RIGHT, order a Dieselsite.com coolant bypass filter and get some gauges (Boost, EGT, etc) if you don't already have them. I am sure it's your head gaskets and MAKE SURE they replace the oil cooler and degaus bottle as well. Take charge when dealing with the Service Writer.... but be very, very nice!

I just looked at my receipt: For thermostat-Cooling System Diagnosis, Oil Cooler and Head Gaskets the cost was just over $2200.00 (warranty Work). They charged another $763.00 for the degaus bottle, Oil, Coolant and Misc other stuff. It took the tech 14.3 hours to do the head gaskets.

There is a guy called Blackhat620 (very smart), that used to post on here, who lives down around you. Maybe someone on here will know where he is. You could PM him just in case he still checks his messages. Just like the other Ford Diesel Techs on here, he is very knowledgeable and helpful.
Update: got a call from the service advisor yesterday afternoon. So far they found the oil cooler is bad and they're starting to look at the heads. They said they would keep me posted. I told them, if there is any question on the heads at all; that I want them done now under warranty. This truck has been in a lot in the last six months for EGR/cooler and turbo issues. I'd like them to really go through it and sort this out.
I got the truck back today. The power seems to be back. Looks like they did a lot of work on it. Not the heads, but I'll pull the trailer this weekend and give it a good workout. I've got a couple of questions for any of the techs out there. What's an ICP pressure test? The WO shows 500 psi. And does anyone know what TSB 08-11-03B is? It's not listed in the TSB section. I wanted to talk to the tech when I picked up my truck, but he'd gone for the day. All the work was warranty, not even any deductable.

There is a lot of casting sand in some of these motors from when they were made. What happens is the sand builds up inside the oil cooler which restricts the flow of coolant to the egr cooler and can/will cause it to fail. That's why it is important to replace the oil cooler at the same time the egr cooler fails otherwise the new egr cooler is going to fail quickly. The coolant bypass filter system will filter this sand out and it works excellent. I changed my first filter after about 1500 miles and it was crammed with all kinds of sand/dirt. I changed the next filter after about the same amount of miles and it was almost clean. Since you just recieved a new oil cooler and egr cooler it is a very good time to add this mod... one of the best mods you can do for your truck. I'm sure others will chime in and add to this.
