A couple Questions

I have a 1991 Explorer, and I was wondering what lever operated transfer case did these come with? Also how hard would it be to replace the OHV 4.0 with a SOHC 4.0, or a 302 or 351? Or this would be a really cool option a supercharged lightning engine. Thanks.

Engine swaps on fuel injected vehicles is a little trickier than on carbed vehicles. You basically need the computer out of the donor vehicle, or at least a computer that can handle the motor you intend to use. Its not that difficult, but you should familiarize yourself with the process. You can also get programmable FI systems, such as Megasquirt and SDS.

BW 13-54 (manual shift version of the t-case you already have

Oh, okay. That's what I figured. Thought I'd ask, just in case. Can I replace the outer case with a manual shifted 13-54 and use my internal gears?

Also, if I get programmable fuel injection controller, will that only attach to the engine's wiring harness? Will the Explorer's stock ECU throw trouble codes at me?

As far as I know, the internals are the same, so I don't see why it wouldn't work, but I don't see any advantage to doing it, either (unless the manual shift tcase is broken inside).

I don't know what kind of programmable fuel injection controller you are referring to. Remember that the stock PCM's primary purpose -- its "raison d'etre" -- is fuel injection control. Anything that tries to replace/reprogram the PCM has to integrate itself properly into the engine management system. I'm sure that, if it's not done right, it will throw a CEL.

If you use a custom FI controller, you remove or disable the factory FI controller. Note that before even considering a FI controller, you should check with your local emission and registration laws, many FI controllers are not street legal.

Using the computer from the donor vehicle is the best option, also OBD-II Ford computers can be reprogrammed to do almost anything you want.

Here's my thinking:

Good condition, used transfer cases are somewhat hard to come by in the junkyards around here. If I'm going to rebuild it anyway, why not JUST buy the outer casing and use my internals? Saves money, that's what it does.

So, another question, how does one go about making a FI programmer compatible with a vehicle's stock ECU?

You get a bama programmer. A custom FI controller on the other hand isn't compatible with the stock ECU. Rather it replaces the stock ecu completely.

Back on topic, however. If I do swap in an aftermarket ECU, I can imagine that a lot of the Explorer electronics won't work properly. Am I right? I've heard that Fox Body Mustangs had a very similar wiring and ECU setup and that 5.0 motor/ECU swaps aren't extremely difficult. Anybody have any experience with that?
