Hey guys, I was going to install my Mag-Hytec diff cover on my 2005 Super Duty and the Autometer sending unit does not fit into the diff cover hole.
Its just a little to small like about 1/16", do you think if I use teflon tape it would work? I would have to go about 5 times around with the tape. Any other ideas?

Thanks OverEngineer I will give them a call Monday and see what they say, I was also thinking about useing Epoxy that is safe for temps up to 375.

Mine came with 1/8" NPT holes that fit the temp probes I used. I have them in both diffs, the tranny pan and the block for coolant temp. I used a selector switch on the input to the tranny temp gage so I can read any of them on that one gage.... I have DiPricol Optix gages, don't recall the brand of probe but I got it all from Dennis at ITP Diesel.
NPT threads taper quite heavily. Have your tried installing it and does it bottom out before getting tight? Autometer and Mag hytec should both be NPT (national pipe thread), and you may have to fully install it before it closes up.
I wouldn't try the epoxy. I'd use a step bit or a reamer to take it up to the start size of the next NPT. Then rethread it. It's a long job, but it will come out much better in the long run.
I might be wrong about this, but I thought NPT stood for National Pipe Tapered as opposed to NPS(National Pipe Straight). You are correct in that NPT does in fact taper which helps make a good seal as the threads get tighter the deeper you get. It's kind of like taps. There are starter taps, plug taps and bottoming taps and each has a different taper to it.
Since the covers are aluminum it shouldn't be too hard to do, but if you're not confident about it then a shop could do it. They would probably not charge much for something simple like that. It might also be cheaper to have it done that to buy a tap that you will only use once.
I'm thinking that you might want to check the probe threads first to be sure you have the right probe and get the right tap if you do drill the cover out. Something is sitting at the back of my head telling me that 1/8" NPT is a standard size for the temp probes, why else would M-H tap all the tranny pans and diff covers for that size? I have not looked at other suppliers to see if they also tap 1/8" NPT for temp probes, it might be worth looking into before you get the drill out...
Ya the funny thing is that the probe is 1/8 and the hole is just a little bigger than it, I would say the hole is about 1/16 of a inch bigger than the probe.
I installed about 14 Autometer gauges in my life but never a Diff Temp one I never had any problems like this.

Go easy with the tap and try the sensor a couple of times before you tap too deep. It's tapered so you don't want to go too deep and not be able to nicely seat the sensor in there.
