I wouldn't use the hardware grade bolts, if you are lucky they might be grade 5 bolts, most times they are grade 2. I would think you would want 5's or 8's in that spot. I would also use a little loctite when putting in the new bolts and look over your seals, you may want to replace the seals if it was run loose like that.
It seems that I have seen this somehwere else...hmmm...where could it have been....????

I agree with what everyone has said about the bolts. I'd get the baddest bolts I could find. Also the Loc-Tite is excellent advice. We Loc-Tite everything at work and we rarely lose bolts down hole. We use the red and sometimes the purple. Red should work great in your application. Try to degrease the connections as best you can and then apply the Loc-Tite to the bolt and gas on.
I had the smae thing happen to me in my 97 f-150. There was 6 bolts holding the transfer case to the tranny. I noticed the problem when the tranny puked all the fluid on the interstate and I had to get it towed. At that time there where only 2 bolts left connected. It had backed out two of them and snapped off the other two.
Well, I got a few Factory Ford Bolts today that already came with a red loctite on them. The guy at the counter told me they just started putting the loctite on the bolts as this has been a semi common problem. Yes, I figured it had to do with the lift also. Luckly, I there was 3 bolts holding it together still.. well really only 2 (the one bolt was backed all the way out and the other 2 were loose!!).
The gasket was torn up and needs replaced. I did purchase a new gasket but did not install it today. I instead used some Hondabond (a very good engine tranny gasket sealant) in the area missing the bottom part of the gasket. Its just a temporary fix for now and will need addressed at a later time. I didn't have enough time to pull the entire Transfer case and install a new gasket. The weather didn't allow it and tomorrows lows are going down to zero with -25 wind chill.
I drove it around after I finished tightening everything up. Rechecked and tightened the bolts, good to go. Why is there even a gasket in between the Transfer case and Tranny? Both units have seals, I could see just using a liquid gasket to prevent any water from entering, even at that, it looked machine fit.
GUYS WITH LIFTS, CHECK YOUR BOLTS!!! I'm fortuane I caught this problem before it could of been much worse.
l just had the same exact thing happene to my excursion it is stock three of the bolts are broke off in the transfer case and violent shake started to separate at transmission any ideas what caused this the drive shaft is fine u joints are ok any help would be great
