So I took the old pump apart to see why it failed. It was basically worn out. The motor brushes were so worn they could not touch the commutator any more. The commutator itself had a groove worn into it by the brushes about an eighth inch deep (or so it seemed). Maybe it was a flaky one to begin with. The new pump is a heck of a lot quieter. Let's see how long the new one lasts.

Do the Pre pump mods, Intank mods and your done... Fuel pump goes bad, you can change it in the parking lot.
i agree with joe and to solve the crappy ford design i believe that all stock to mild built trucks would benefit greatly and see longer pump life by doing the setup i just finished this weekend.....sump to airdog lift pump feeding clean air free fuel to the main pump with a regulated return.....nice and simple and you dont have to drop the tank to change pumps even if it is every 180k miles......whatever floats your boat though it is an outside the box solution....
What pump was it you used again? How did your filter look?
It is a Bosch 0 580 254 044. I took the Aeromotive filter out after it cold-plugged in winter.
As far as design changes go, I should not have bothered with the Aeromotive filter. It was a waste of money and added complexity where it was not needed. The pump that failed was clean as a whistle when I took it out. That had been running without the filter for most of the 180k miles.

That is a good looking system right there. I just can't afford an airdog. I also run the risk of knocking the sump off because of the terrain I go over.
I'm going to revive this old thread for others to see and say that I'm still running the same setup as what started this thread. It's now 11 years since the last post and I haven't had to do one thing to it since then except change the filters. I bought a couple of spare fuel pumps as a hedge against the future back then and they are both still sitting on the shelf with no signs of any failure coming from the first pump I installed in prior to 2008 sometime.
