Last night I cracked the 2nd 4R100 on my F250 5.4L. They keep cracking right in front of the transfer case right over the reverse clutch. (Not on the seperate part that connects to the transfer case but on the actual trans. housing.) Its a vertical hairline crack. The first time this happened it cracked all the way around and the transmission actually broke in two. I was driving down the interstate at about 75. I got to where I was going but when I went to leave it wouldn't shift into reverse. I got out and looked and there was a pool of fluid underneath. Anyone have any ideas what may be causing this? Or ever heard of this happening to anyone else? I can't afford to keep buying transmissions...
Sounds like could be incorrect mounting causing stress on the housing. I know it sucks having to get it done again...but I would get a second opinion before going back to the same place as before. Also, search on the main page of this forum. There should be a link to TSB's and recalls. Maybe there is something there about your problem.

Its a '99. the only mod is a different hood and bigger tires. It was like that when i bought it. I mainly just drive it around town hauling building materials. Yesterday was the first time its been on the interstate since the new trans. I've put exactly 438 miles on it since it was last fixed. I don't really think I can blame the trans shop since it's cracked in exactly the same spot...but what is causing this?
I have A 1999 WITH A 6.8L V10. Bought it 2 months ago took it to the beach and returned with no transmission fluid. when they took it apart we found that the extension in between the transmission and the transfer case had been JV welded and it had let out all the transmission fluid and burned the tranny. I got a used transmission from a junkyard put it in the truck and got stranded at the beach. The oil leaked out through what appeared to be a loose screw. towed it to the shop when they took apart the oil pan it turned out it was fractured. they ttok the tranmission down it turned out to be fractured all the way around. The only thing holding it up was the oil pan. This time it was the actual transmission that was cracked not the extension. I have to get another one but I dont want to put it in until i find what the cause was. Any Ideas???
ok you guys are scare,in me here ....what kind of trucks are these long wheel base ,short wheel base,lifted ,big tires..... I work the **** outa this truck now I am gonna need some hoist time
