Not too sure, maybe there's one wire harness affecting all this? Sounds kind of random, so I'm really just bumping this.

Did you recently add any additional lights to your truck? Where did the wire melt?

I don't think I've ever heard of wires melting there before. There's a possibility you've got a chaffed wire somewhere that when it grounds out melts the wires but that's supposed to blow a fuse. If your concerned you could always wire an inline fuse where the wire melted last time so you don't have to start replacing everything.

The other option would be to ohm the wires to see if you've got a short to ground somewhere, but that usually is an intermittent problem and hard to trace down.

Wow, that's not good. It seems like there are 2 plugs on the back of the headlight switch. Did both sets of wires melt or just one set?

Did this happen when you were driving with the lights on, or did it happen when you turned the lights on? Do you have fog lights on your truck & if so, were they on or off? Any problems with your switch prior to this, or did you get any blown fuses?

Sorry for all the questions, just trying to figure out what the cause was. Your going to have to at least replace at least a good portion of the harness but I'd be worried about diagnosing the cause since you have a work around for now.

Now when you say "rats nest" do you mean a real rat? If so you may be chasing electrical gremlin for a long time. Sounds like you have shorts on both sides of your fuse panel. I would get a good fire ext. and keep it handy until you find all of your problems.
