I have a 2004 F-150 5.4L 4x4.....I have a terrible knocking noise at idle when the motor is warmed up...I don't hear it when the motor is cold. Is it common to have the cam phasers go bad....will it cause motor failure if not fixed? What does it cost to have fixed?
Judging from what I've read on here it is common for the cam phasers to go bad and mine are noisy too. To get it repaired I'm guessing you'd be upwards of $1000, approx $550 of that being for both cam phasers/parts.
I don't know for sure if the noise can lead to engine failure if allowed to persist but I'm guessing the answer is eventually yes.
I have a couple of questions myself;
Has anyone "just let it go" and if so how long have you driven with your noisy cam phasers ?
Second is; what it is about the cam phaser that gets noisy ?

I also have an 04 5.4L. so far its only one cam phaser that making noise for me. I'm just letting it go. Only 66K on mine. maybe when the other starts making noise i'll think about changing them myself. Doesn't seem to be affecting anything, MPG is the same, Power is the same. Must not be too serious.

Be prepared to tool up. I am told you need special Ford tools to position the (non-keyed) cams among other things.
Mine only rattles on startup (as it has from day one) but now at 57K my check engine light has come on. Mechanic quoted me $1750 for both sides. Not making me a happy camper ...
From the video on Flatrate tech, does not seem to be that hard. If I remember, only one special tool was required. the one to keep the timing chain from falling into the front cover. the rest was hand tools.
Look at episode 17. I guess I need the valvespring compressor too, well only if I am removing the cam maybe. does not look that hard to do. and you can do with the engine in the truck.

Thats not the typical phaser noise, That is the timing chain tensioner. Caused by using a oil filter with a inferior anti-drainback device. You better check on what your mech is replacing. See episode 25 from flatratetech. They recorded the sounds of the timing tensioner and the cam phasers and the lash adjusters, (roler followers, rocker arms etc) good and bad, and give you the conditions in which you will hear the noises. Watch th video, very informative.

I note from that Tech Episode that the pin in the VCT prevents any movement if oil temp is below 32ºF, but of course here in central AZ, that isn't something that happens for 8 months of the year.
Still, if I have vct noise it is too quiet for me to notice. I have very loud tensioner noise at startup, but once it has pressure it is smooth and quiet. I'll check the filter type.
I also have an '04 5.4L 4x4 and mine is making a slight diesel like sound. Mine has 148,000 kms on her now and im not worried about the sound too much,it doesnt seem to effect performance. I dont plan on having it fixed unless it gets much worse sounding or starts to effect the way it runs.
mine is now unbearable. 56,000 miles, 2004
problem is, to get anything oout of these at resale time, you will need to fix it. i think i will get mine fixed soon, will probably sell the truck to dad to get a new one, but need to fix it first i think
