I have a lifted 04 f250 PSD (8" lift with 37"tires). My truck has been surging lately. I would be at a stop light or stop sign and the truck would lunge forward, rough idle and has died on me a couple of times. i would have to make sure i had my foot on the brake firmly or i would hit the car in front on me. I took it in to the dealer and they cleaned the EGR first and that didn't fix the problem then i took it back and they kept it for three days and replaced a couple of injectors, check fuel pressure, and few other things with the fuel system. Got it back last night and went to the store and it started to surge again at the light and was idling really rough and almost died on me. Any ideas?

Have them check this TSB 05-21-05/Broadcast Msg 4459:
2004-2006 engines that exhibit a light surge on light acceleration up to 50 MPH, typically after a cold start, at steady speeds between 1800-2800, or when climbing a grade (towing or not), may have a sticking Variable Geometry Turbo actuator. If diagnosis leads to replacement of the VGT actuator, the turbo lube oil line--P/N 3C3Z-9T516-BA; should be replace as well.
My thoughts for surging at idle is that the ICP (injection control pressure sensor) is sending a faulty signal to the PCM (computer). Some with the 2004 model year have been reporting this problem more frequently. Some have solved the surging problem by unplugging and reconnecting the sensor electrical connector.
The sensor location on the 2004 model year engine is on top of the right valve cover toward the front. In other words, the sensor is screwed into the head through the right valve cover. This sensor has a 3 wire connector.
Make sure that when you unplug the sensor you check for dirt or corrosion on the pins inside the sensor and dirt or corrosion on the connector end that plugs into the sensor.
I have idle surges at times. I have not unplugged and reconnected the connector as I have previosly stated but most owners have recently solved the surge this way.
I did purchase a new sensor recently but have not installed it yet.
I had similar issues. Have you recently had your oil changed? Based on my experience and what I found on some previous threads, a new oil change could be causing this. My surging issue went away on its own, I believe the EGR is effected by foaming oil after a new oil change.
I had a very similiar, if not identical problem on my 04 a few weeks back. First time I took it in, they changed the Mass Airflow Sensor, EGR Cooler and EGR valve. 400 miles later, started doing the same thing. They ended up pulling the cab off to change both heads, gaskets, EGR cooler (again), oil cooler, a few other small things. The heads were so pitted, that the gaskets couldn't get a good seal, causing the compression of the 1/2 and 5/6 cylinders to overpressure the coolant system.
I guess their "clue light" came on when they looked at the degas bottle and found residue of coolant around the cap and on the MAS. When they hooked up their computer and test drove it, the ECT was around 190 and the EOT was around 270. They say those two temps should be within 20 degrees of each other.
Thank god all this happened to me with 3k left on the 100k warranty!
They want me to put the original airfilter system back in. It was noted that I have a aftermarket cold air intake. I haven't drove it much since i did that this morning but if it does surge again i will take it back to the dealer again. I will look into the other ideas you guys suggested. Thanks
dealer finally drove it long enough for the problem to be duplicated. They hvae had the truck for 3 days and had to call Ford hotline. they replaced the ICP sensor and connector. So far the truck is running fine. Glad to get my truck back.
