Ahhhhh, please help!

I need this fixed asap, we really need this truck driveable.

Ok, so I tore my 203 apart to inspect it, found broken spider gears, and ordered a Mile Marker 501 part time kit to swap in. When I took the case apart, a bunch of random parts fell out... I had never taken a T-case apart so I wasnt really expecting to have loose parts fall everywhere. I thought that I would be able to figure out where they went, but after reading everything I could find on the internet, I cannot figure it out!

Do any of you know where these parts go??

^^^ 15 needle bearings, I took a guess that they went there, but the last one doesnt fit... Any idea where they go?

^^ Does the diff look ok?

I would REALLY appreciate the help guys!

I just moved the needle bearings around in the first picture, and was able to get them to all fit, and they spin ok, they arent jammed in there. So, I guess that's where they go..? The ones that I'm most confused about, is the little spring, and the one ball bearing... Also, that small washer and the C-clips. Ahhhh...

hey Dallas, It is not so bad, but trying to talk you through it will be a bit rough. Instead, try here and click on diagrams.
www.offroaders.com/tech/Diagrams/np203.htm
The diagram you need will be the one on the lower right.
Good luck, duck!

I have another question.. 8)

When I tried to get the 4 bolts off of the diff so that I could put the new gears on, they were VERY tight, and I have read that they are supposed to be.. I had one hell of a time getting them loose, I dont think Ill be able to get them as tight as they were.. Is there a trick to tightening/loosening them? Maybe stick the diff in a vise?

Thanks.

whatever you did to get them off, is the opposite of what you have to do to get them tight again. You will need to verify the torque for any fasteners you install.
A vice is a good thing to have.

........ I cant get the darn output shaft nut off. I went and bought two 1 5/16 sockets, and both are too fat to fit into the VERY small area. I have looked everywhere locally, and I cannot find a 1 5/16 that isnt thick.

Is this a specialty tool?

Try a metric hub removal socket used for FWD car axles. Probably 32 mm.

I tried a 32mm, and it didnt work. A 33mm would fit, but I cant find that size socket anywhere.

Im going to take a grinder to the thick 1 5/16 tomorrow and see if I can make it a little more thin, without making it too thin that it breaks.

Thanks.

I ended up grinding down a Craftsman 1 5/16 socket so that it wasnt so thick and it worked perfect. I was able to get it all bolted back up, and it shifts into each gear fine. It doesnt like to stay in *LOCK* positions, but I have bigger issues then that... When I was putting the rear output shaft back on, it didnt want to go on when the 15 bearings were installed in the shaft, so I had to smack it a bit to get it to go on. I finally got it on, spun the shaft... Somthing is bent. The shaft spins with a very slight wobble.

Im done trying to figure this thing out for now, Im just going to park it for a few months and come back to it. As much as I hate to do that, I am so frustrated with it at the moment...

Thanks guys,

-Dallas
