Bad tensioner
I was having a problem with a terrible squeal whenever starting the engine with the AC on or when first turning on the AC with the engine already running. There was no noise if the AC was off. It turned out that the belt tensioner was frozen up in a position that provided just enough tension until it was loaded up by the AC. I couldn't move it with a 1/2" breaker bar and cheater. Ford dealer wanted $137 for a new one, Car quest charged me $85.
