I have to drive around with my transfer case motor off or the wires on it all unplugged cause for some reason it trys to engage into 4/wd. and it grinds out and puts truck into neutral. any idea here?
Well, for starters, the motor must be OK. It is moving the transfer case selector, but just not how you want it to move.
Are your front hubs locked or unlocked? If the hubs are unlocked when you try to put the transfer case in 4H or 4L you can cause the case to grind and it will act like it doesn't want to go in. This was pointed out to me, I tried some tests and verified it was true.
You may have a hub problem instead of a transfer case problem.
My 2007 PSD 4X4 won't unlock the xfer case in 2WD. Took it to the dealer, he locked/unlocked hubs and went from neutral to drive and my gosh the grinding noise drew a crowd in the service bay. Still won't disengage. Taking it for service on the 5th and will report back what the fix was
OK, lots of diagnosis work involved on this one, so are you willing?
I understand that it tries to go to 4x4 by default.
You have to do the following things. Unplug the fuse(s) and relay(s) associated with ESOF.
Plug the fuses in first. Shouldn't change anything.
Then, plug in the relays one by one. I think there are two.
Report back as to what happens, and we'll continue ...
This is all with the motor plugged in.

I will try this in a little while, but my problem is sporadic. You never know when it is going to shift on it's own to 4 wheel drive. May drive fine for miles, then evertything goes crazy all of a sudden. I think the motor on the transfer is good and the switch is good, because I can put it in 4 high, 4 low, and 2 high with no problem.
When it hit what I think was 4 low the other day, the truck motor cut off and the speedo went up to 100.
I will try what you suggested and see what happens.
well mine does it when you fire it up and go to put it in gear. thear after about 10secs of the motor turning it will start grinding. when i took the motor off for the 2nd time lil metal shavings came out so.

or a rough road?
ok first off. where is the gem module and where is the relay box under the hood. i have a 03 ford f250 5.4. is this the relay box you are talking about under the hood?

Yes, we had a very heavy rain the day before. After more research, I would say it is the GEM.
