It was recommended that I change from an electric activated transfer case to a manual transfer case. I like this idea. Can anyone recommend a place to get a cost efficient T-case besides ebay or craigslist? Reminder this is for a 91 bronco with auto tranny.
Cost-effective would be out of a wrecked pickup or Bronco. Your gonna need the linkage, brackets, boots and all of the small parts, and the best way is to get the whole enchilada out of one rig. Buying it one piece at a time will drive ya nuts, and if you pull it yourself out of a donor rig, it'll give you the best idea on how it goes back together.
e-Bay sucks for heavy items like that. Too expensive to ship. Craigslist works well for me, but I live in an area where there's a lot of population, therefore lots of people selling stuff.
Personally I kept my eletric shift transfer case. It is up to you on what you use. You can use virtually any transfer case from 78 to 97 that fit in the auto tranny or manual. The best but heaviest is the NP205 with the next best being the 1356. The 1356 manual shifts should be plentiful but they do have issues just a little different from the electric shift.
the np205 will not bolt right in. it will require adapters and new driveshafts. he needs a bw1356 manual to bolt right in without replacing all the driveshafts. what he has now is the bw1356E ( electronic). best bet is to do what pump1 recommended. find an intact donor and pull it yourself. it shouldn't be too difficult. no adapters are necessary if he goes withthe bw1356 man.

the np205 is bulletproof but sufferes in the low range department. while the 1356 has a superior low range. not sure what issues you are talking about, i can say that the electric motors fail and usualy at the worst possible time.
whats the difference between the 1356 manual shift, and the 1345? I had the same idea about switching from the push button to the manual shift. So i bought a wrecked f250 with a manual shift, thinking i would steal the t-case, so i pulled it out and its a 1345, im sure it would work fine, but my old one is the 1356e.
Both the 1345 and 1356 are chain driven transfer cases. If you got it go for it. Just depends on the fourwheeling that you do. If you are a rock crawling low range needing person, the 1356, but generally the 1345 will do just as well if you take care of it. If you have a flange for the rear output on the 1356, you will have to experiment with seeing if the flange will bolt up to the 1345. If I remember right the trucks had a slip joint in the transfer case where the bronco had either a flange mount on the newer ones or the yoke.
