Every so often (about once a month) when I hit the key, the starter will grind.
The next turn of the key, it grabs and turns like it should. 2002 with 203,000
miles. Do not know if it has ever been replaced or if original. Is there anything
I can do to eliminate the grinding to prolong its life or is it time for a new one?
I'm not an expert but If I were you I would pull it off there as soon as possible and investigate the gear teeth (see how much they are worn). You might have a section
on fly wheel that has damage. The longer you wait the more damage you
will incur.

The psd in my E350 does that too, but it's more than once a month now. I have burnt up 3 starters, and I know there has to be a problem with the flywheel. I pulled off the inspection cover, but everything looked fine, the part I could see anyway. So, if you pull the cover, make sure to rotate the engine so you can see the whole thing. I didn't do that, but I think mines bad, otherwise it is a fluke that 3 starters in 1 year went bad. Hope yours is just the starter though, cuz it sure doesn't look like an easy job to replace the flywheel.

Yikes, three starters in one year! Were those new or remanufactured starters? Do you happen to know the brand or where you bought them? Bosch makes a real nice starter for our trucks...somewhere I have the part number...I'll look for it.

Napa, the only reason I kept changing the starters, is because they come with a lifetime warranty. I don't know what the problem is exactly, but I have more trouble in the winter. The last time it went out, it was -10F. I have to deal with it soon before it leaves me stranded. Unfortunatly, This van is turning out to be a real POS. Things that need to be fixed now, starter/flywheel, leaking water pump, leaking power steering box, oil leak (o ring or turbo), leaking up pipes, shocks, frozen fuel bowl drain. I sure there's more, but it's too depressing to think about. Btw, the truck only has 121k on it.

New cables, $$$$$$$$$, but now it's starts every time.
BTW, I didn't do that job, his box van is too big to get in the door of my shop. So all I do for that vehicle is stuff that can be finished within a single day.

WOW, that would make my day. Thats gotta be easier than replacing the flywheel. The starter seems to spin fast enough, but it will grind if I don't release the key right after she fires. And I'm not talking about leaving the starter engaged with engine running either (I'm not that dumb), but it does make the same sound. I am not sure if the battery cable would cause this, but maybe I'll check it out. Is there a way to test the cables by measuring resistance (ohms) or.....? Thanks, Nick
