I do not recommend your course of action. If you have to get a TB, do not hone out the plastic going to it.

Mine measured 68mm. I believe that a 75mm will fit ok, I don't know if you will gain much from it though.

Don't waste your money-there's no gains to be had from a larger throttle body-none. The intake manifold is the restricitve piece on your 5.4L,not the throttle body.

To be honest-you've gained very little HP with the mods you have listed. The intake manifold is very restrictive-it's like this to make cylinder filling efficient at low RPM and this cylinder filling makes torque. Problem with this...if you enhance low RPM cylinder fill-you hurt high RPM filling-the air goes sonic as it travels through the manifold and that's where airflow stalls. The 5.4L 2V is a good engine, but it's not a HP maker unless you add forced induction. The intake manifold and cylinder heads are the cork on the 5.4L. The 2V cylinder head is barely sufficient to fill a 4.6L,a 5.4L's larger displacement shows it's inadequacy even more.

i have heard of people putting the lightning manifold onto the non-lightning 5.4L that will get you some serious hp increases but thats because they usually transfer the supercharger that comes with the lightning manifold right? strictly speaking, is the lightning manifold any different than the non lightning (besides obviously the fact that the lightning has a super on top)? or are there differneces in the basic manifold designs?

The Lightning manifold has an intercooler in it,and if you remove it-the plenum volume would be huge, and unsuitable for N/A use.The runners are too short as well.

Too large and too short, it would make no torque and the power band would be way up in the rpm range.

And that's where the 2V head cannot flow enough air to fill a 5.4L.
