Hey Larry,

Knocking on cold starts is not normal. I repeat, NOT NORMAL. My 5.4 does not do it, and if it ever does, it is going back!!
Piston slap is caused by too much clearance between a piston and the cylinder bore, not by the piston skirt. When the engine warms, the piston expands slightly, and the noise goes away. I had a 78 Cougar with the 351 engine with piston slap on a cold morning. I complained to the dealer, and they tore the engine down, and replaced #2 piston. I put 90,000 on that engine with no problems, and no more knocks.
Keep in mind that piston slap doesn't mean the engine will fail. Many engines have run hundreds of thousands of miles that way. However, it is not supposed to do it, and Ford should offer to fix it.
Take it back to the dealer and demand a fix. Just my .02. Good luck!

Bru
