maybe its not inside diff. truck is a 04. didnt ford change there styles in middle of o4 . i got the old style, so would that make it have the 03 set up. they said it needed a fork and gear kit.
Crash, mine did the same thing- slip in and out- on an 02. Dealer replaced a vaccum control "something or other" located under the hood above the passenger side front tire. This was followed up by both new front hubs and everything works fine now. I understand your frustration. My 2 pennies. Good luck and let us know the fix.
Is the o-ring replacable ( I think I read somewhere here that it is )?
Also I read but could not find, a thread where someone cleaned the hubs using tranny fluid, how long should I soak and and to grease the splines for the reinstall can it be standard wheel grease or does it have to be something special? I use Lucas red & tacky.
This is my first teardown of a ford front axle hub so I just want to be prepared and have all of what i need.

The o ring replacment and cleaning / lube of the vac hubs are in the tech section with photos. This should help. My 2000 showed green for engaged when they weren't. Vacuum leaks were found and repaired. The vac. canaster could also be cracked not allowing it to hold vacuum. Don't give up on the vacuum. If the 4wd quits as you claim, turn on the ac to full cold dash setting and see if air blows out. If it does not you don't have enough vacuum to operate the damper and this is a real indicator of vacuum/4wd issues. Jim
