So a buddy calls me up and tells me he's stuck in the mud. So I pack up my chains and off I go to pull him out. I start backing into the trail and all of a sudden bang....sounds like I snapped the front axle. I stop immediately(which sucked cause I was in wet clay) get out and inspect. Everything looks fine. I jump back in and feather the gas..still making a horrible noise like the axle snapped and was spinning around hitting stuff. I put it into 2 wheel drive and managed to get out after rocking it back and forth a few times(Those BFG AT's clean surpizingly well!) get on the pavement and everything seems fine. I put it in 4 hi and drive off and no noise. Finally put it in 4 low again and stomp the gas in reverse and BANG. Makes the noise again. My guess its the hub engaging and letting go then trying to engage again. I'm so pissed cause I've had both hubs changed and the IWE solenoid twice! What else could be wrong with my truck? Sorry if this post isn't comprehendable I'm totally dead and wasted after drinking and digging in clay all day.
I know there's Ford techs lurking in here. Help a brother out so I can tell the service advisor what to check. I've only got 2k left on my warranty. Pretty please?
I would lean more towards it being a damaged IWE. If your solenoid was bad again, then it would be making noises in 2wd. In 4wd the solenoid releases the vaccum to the front IWE to engage 4wd. I feel your pain. This new vacuum type of 4wd sucks bad. Ford should have left a manual hub option still out there, like the Superduty's still have......God I miss my 96, but still love my 06

I dont miss the wonderful auto hub design on the 96 F-Series/Broncos
Thanks for the replies guys. I'm bringing it in today and I'll update when I get a fix. This electronic/vacuum bs blows. This is my second truck with these types of problems.
On another note...Damn these trucks are good in the mud. I did better in 2 wheel drive than a buddies 4x4 ram with 33" mud terrains!
