I have a 96 bronco, 5.8L with 99000 miles. I've been having problems when the engine is put under load, as when you are pulling a hill and try to accelerate. The engine missfires, and the check eng. light blinks on and off. This is accompanied by a strong smell of what I describe as exhaust fumes. I get P0402 and P0401 codes (EGR) along with missfire detected codes. I don't know if its related, but for a while I have had a noise which sounds to me like a vibration of a heat shield, maybe a shroud associated with the exhaust, whenever the tranny shifts. I had guessed the vibration from the tranny shifting could cause this. Could this be a problem with the catalytic converter? Any help would be greatly appreciated.
Thermactor check valve failure is what it sounds like. Its located on the metal cross-over tube between the back of the cylinder heads against the firewall. When the valve fails, it often makes noise as it is no longer keeping the exhaust from backtracking through the Thermactor (air injection) plumbing. Eventually they crack in half and, under load especially, the exhaust will backtrack through the air injection manifold and out the broken check valve. This has a two-fold effect. It sends hot exhaust back out under the hood (hence the smell) and eliminates the Thermactor air supply (air injection) from the smog pump thus reducing the flow of fresh air through the system which is introduced to help push the exhaust gasses back through the EGR system. Without the air injection the EGR is looking for a certain flow of exhaust that its not getting or at best its getting intermittantly.
