Well here a question my brother has 99 expedition is wife was driving threw an intersection from a stop and herd a loud pop she got it home and my brother took a look at the motor and found # 3 coil pack loose and the spark plug blown out of the head called ford and the sad they don’t know of any problem like that. (Go figure) so has this happened to any body else and were you able to fix this on you own or does the dealer need to do this? Any in put would be grate thanks. <O</O
Water 5, It can be fixed without pulling the head off. I did this repair on a V10 a while back. You can buy a spark plug tap and try to repair the threads that way or you'll have to put a heli coil in it. The heli coil install is a bit tricky since the plug hole is recessed into the head so far. Another one of Fords better ideas!

ok i will let my brother know thanks he called ford and they wanted 800.00 just to do that and there no guarantee they can fix it. nice
Yea shavings are a problem but I blew out the hole by opening the intake valve and forcing air through the port, kinda crude but its aluminum, I wouldn't think it'd hurt it too much.
I just purchased and used the TimeSert reapir on my daughter's 2000 Expy with 5.4 engine. The kit was pricey($360.00) but uncluded everything I needed, inclduing 5 inserts. It has great directions, was realtively easy to use (hard part is access on the engine) and even offered tips to minimize the shavings in the cylinder. I repaired spark plug hole with the head on the engine, just followed the directions. I now have the kit, with 4 inserts left, just n case it happens again, or my 2000 Exscursion has a "blow out" also. I might be interested in "renting" the kit out if someone wants to try and repair theirs
I have a 5.4L 99' Expy and have had this same problem 3 times so far. The first time i launched a sparkplug i purchased the TimeSert kit and have used that kit on all 3 replacements. The kit is well worth the money you'll save by not taking it to a shop to be fixed.
I've never had an issue with shavings down in the head either i just change the oil and filter shortly after doing the job.
You still have to buy a new coil and plug almost everytime it happen which sucks, but it's still way cheaper then a shop doing the repair.
Ford is VERY aware of this problem it's a known issue hell do a search on these forums there's a petition about it and a legal matter on it.
Sounds like I got lucky. I had one blow out towing, and the threads were fine in the head. Was like the plug wasn't in tight enough (84K on the truck at the time, 2000 Exp, 5.4)
Was able to fix it on the side of the road thankfully.
What about shavings falling into the combustion chamber?
To possibly solve a problem of shavings in the chamber, turn the crank so that the piston is up close to the plug hole. After you do your thing you can take a shop vac with a hose small enough to fit in the spark plug hole taped to the vacuum larger hose and vacuum out the chamber and get at least most of the shavings out. Just One Man's Opinion.
I used the time sert as well. I spit out the the No. 5 plug. Time sert is awesome. I have about 23k miles on it without a hiccup. I bout mine at the local Fastenal dealer. I had to talk them through it as they had never heard of it. To replace the head I was quoted about 3k dollars by the dealership. The head alone is $1,100 or so! My brother blew one on his V10 and before me and paid about the same (3k) to replace the head. He did a Homer (Doh!) when I told him about time sert. By the way, Ford knows full well about the problem. It turns out that the designers think that as few as 3 threads is enought to keep a plug in. Just Google Ford Spark Plug Blow Out. Ford says it is a "Spark Plug Issue" and as a "consumable item" it does not fall under guidelines for recalls! Just another nail in the coffin of American Automotive Business!
