just got a black 2006 expedition xlt sport. First thing I want to do is put a billet grille with the bumper grille too. What are the best billet grilles out there? I dont think I want an overlay grille, so looking for a fairly easy one to install that lines up well. Thanks
Basically there are three kinds of grills; the overlay which you bolt over the stock grill, the o.e.m replacement which you have to remove the stock grill and the ones that you cut your stock grill. If you want a easy grill I recommend the one that you cut you stock grill. These are the easiest to install in my opinion. If you go with the o.e.m replacement you will need to remove your entire front bumper (03+ Expy)to remove the stock grill. Trenz billet grills are good quality and are fair prices, they have brushed and polished for both upper and lower pieces.

how hard is it to cut out the stock grille and what do you use to cut it? Is there any drilling required on any of these grilles you mentioned?
No cutting required.......stock chrome bezel is reused with the Billet Grill
CarriageWorks Grill: Comes with simple directions......
1. unfasten the stock plastic grill (easy)
2. Need to drill (4) holes for the mounting brackets
** Be sure to take your time and measure the placement of each bracket.

I'm just starting to looking into a billet grille for my '06 E450 and can't decide between aluminum or stainless. Any recommendations one way or the other? Advantages/disadvantages?
I put the same Carriage Works grill as BOTM in my 04 EB, in the 04 and up EB's you have to CAFEFULLY cut the lower grill out as it is molded into the bumper cover. It took me about two hours total time. An 03 EB or any XLT should be a lot easier. As BOTM said, measure bracket placement cafefully. Be glad your truck is black because and other color the body color support shows behind the billet. One day I will get around to pulling my bumper off again to shoot some flat black on the support. I will try to get some pics posted in the am.
