Have been reading with interest the different threads on engine noise, specifically lifter rattle. Basically I have the same problem as everyone else, that is, engine knocks or rattles under load but is quiet at idle or down a hill. Everyone basically answers that it's usually an exhaust leak cos a lifter will rattle continually. Yet, I have spent the last 3 days trying to find an exhaust leak and there's none to be found. Knock is definitely metallic in sound and sounds like it's coming from tappets. Engine is 92 or 94 302W roller cam. Am about to go and buy a set of lifters out of sheer desperation. Would appreciate any opinions from anyone who's had the same yet managed to fix it.

Try wetting a rag and having somebody hold it over the end of the tailpipe with the truck running, then you slide under and listen all the way up to the engine. If there is an exhaust leak you will hear it.
If it knocks or rattles under load it may be preignition. Try using higher grade gas and see if you have the knocking. I have this on my 95 302 and it gets bad while towing. I believe it's carbon build up on the pistons. Some things you've just got to live with.
If its the nastycarbon build up get yourself some sea foam and run her through there. Is the truck a daily driver? If you have the time and the ability I would check the lifters before buying and saying thats the problem. I had the problem with my 351 It ended up being a roasted lifter from no oil getting in there. How dont know but it happend.
i have a question about lifters. can these just be purchased and replaced as a maintenance? are brand new ones better than 12 yr old ones in my trucks case)?
would this have any kind of performance effect? are there any like super duper lifters that will give me 100 hp like stickers do for ricers? lol ok so it was more than one question
It's definitely not a timing or pre ignition problem. Timing is set as per specifications, and motor knocks whatever fuel I use. No exhaust leak so it has to be mechanical. Sounds like tappet rattle but ther're non adjustable so it would have to be a lifter or a valve spring right ? right ? Tell me I'm not crazy !
Whell the fuel injection makes a clacking sound naturally.....ime makes a small ticking throught the fuel injection and my manifolds are forever coming loose. Did you check the manifold bolts? Passenger side rear?
Turns out the knocking is coming from either the gudgeon pins or it's piston slap. Mechanic used to race the 302W motors years ago and when he heard the noise he recognised it straight away. Now all I have to do is get the engine supplier to honour the warranty !

Nothing against your mechanic, but sometimes just listening to an engine is not going to determine the problem. These trucks were known for having cracked exhaust manifolds. And no matter how hard you tried, you COULD NOT find a leak, unless you took them off and found a crack.
With you saying it only does it under load, this leaves me to believe it could be pinging. And sometimes, 93 octane gas still won't take it away. Have you tried to use higher octane fuel and then retard the timing a little? I wouldn't bank on it being a toasted engine just yet.
Timing is set as per handbook. 10 deg BTDC with shorting bar removed. Fuel is 98 octane unleaded WITH octane booster. Still does it. Cannot find an exhaust leak anywhere. Doesn't sound like pinging as that's what the old motor used to do so I'm quite used to what that sounds like. It's definitely a metal on metal sound. Bloody fords ! My next car will be a Goggomobile.LOL

Maybe the rods are loose due to improper torgue on the rod bearings around your crank,or the bearings are to small around the crank. And so you know im no expert
just a suggestion.
The problem probably is one of the above mentioned items; However, I experienced something similiar to this on a non ford passenger car. My car had a rather loud ticking sound when it was idling and while under load. After looking closely and listening we were convinced that the sound was coming from the value train. So, I took it to a mechanic and after listening to it for about 20 seconds told me it was the belts. I told him he was full of it, no way could the belt make that kind of sound. He proceded to take a bottle of soapy water and spray the belt and the sound went away almost instantly. I couldn't believe it. Just goes to show you can never be to sure.

I'm going with this suggestion here.
In my experience, angry lifter will always be noisy...loaded or not. An exhaust leak gets louder as the load increases. I've run into the same problem on my trucks, and all of them have been an exhaust leak of some kind.
