I have heard from some people with 04 Explorers that had similiar proplem, that it was a defective solenoid in transmission. I do not remember which one. I just bought the same Explorer you have, at 3,000 miles no problems yet. After hearing all the horror stories from friends of mine of the 04 earliy 05 transmission failures I am a little apprehensive. Good luck. You are correct in saying "another warranty trip". Too bad my previous two Explorers gave no trouble for over 100K. Seems like Ford screwed up with the transmission.
I have a 2002 explorer that I just purchased (used from a chevy dealer) that has the same symptom. I almost sounds like a diesel when stopped in drive and the noise seems to be coming from the between the engine or transmission. I am curious if anyone else has heard this noise. I is currently under my 2 month warranty and I had a ford dealer look at it, but they said they couldn't determine the problem without teardown. It is back at the dealership that sold it to me, and I made the complaint before the 2000 mile warranty was up, but they still have not answered me. Any info would be appreciated.

I got the 60K, 6 year extended warranty with my 93 Explorer and it was the best $850 I ever spent. New trans, rear wiper motor, new AC - everything, thermostats, radius arm bushing, MAF sensor.....They really kept it running good for 6 years and something more than 60K but we wont go there.
Does your knocking noise in gear continue with RPM as you accelerate? Does it go away once in 4th gear and the torque converter lock. RPM drops from about 2000 to 1500 at this point. I have been investigating a knock/rattle in my 03 with 4.6 V8. Dealer hasn't been much help so far. To me it sounds like I'm driving a quiet diesel at times because of this knock/rattle. I'm having someone else listen this weekend and then back to the dealer on Monday.
If you put in drive and with the brake on give a bit of gas to get the RPM to 1000 does the noise still exist. My get louder if I do this and feather the RPM between idle and 1000RPM. It more noticable when increasing to 1000RPM and less when going back to idle while in gear. A tranny guy listened to it yesterday afternoon suspects the torque converter. Expecially after I told him it quiets down after it locks up in 4th gear. Even though I mentioned the sound (diesel) it's not that noisey but resemble that kind of rattle/knock that diesel engines have. If I have the A/C on and the stereo you don't really notice that much. It's when everything is off inside the cabin and you really listen. I find that when something makes a noise it will only get worse and eventually break and/or damage something else. This usually seems to happen about 6 months after the warranty expires.
I have this problem with my 4.6 2002. I have had it to the dealer and they say it is normal. It is very quiet at idle and once it shifts to 5th and then lock up. Everything else OK since they replaced my howling rear end.

I'm starting to think my problem is the torque converter cause all this knocking/noise diesel like sound. I noticed the other day the noise seems to have stopped after the torque converter locked up in 4th gear. Anyone have any issues with the torque converter and had it replaced with any change? I also have the whiney rear end between 80kmph and 90kmph. I'm in the process of pushing the dealer to fix or replace.
Forgot to reply about the whine in the rear end. Ford replaced my entire rear end at 36,000. Now has 47,000 and so far so good. I see others say it comes back. I drove an 04 2 wheel drive with the 3.55 rear end (mine is a 2002 4wd with 3.73 rear end) last week and it was quiet. It had 25,000 miles on it.
I had a mechanic friend of mine listen and drive the truck this weekend. The conclusion is the knock/rattle is not the engine. He says it's either the torque converter or the input shaft on the transmission. The big clue was that the noise basically goes away after the torque converter locks up in either 4th or 5th gears. He was explaining that there are 2 shafts (one runs inside the other). One is the one that transfers the power when in lockup mode and one is when not locked up. If one is worn or loose this is probably whats causing the noise. He tells me that the 4.6L V8 combo is usually very quiet. So now all I have to do is convince the dealer to go digging in this area and get it fixed. I'll be posting the progress as if this fixes the problem I think a few others my be heading back to the dealer.
I'll also going to insist they do something about that whining rear end.
Sure makes sense Ray. I am certain Ford knows about it but just aren't going to say "come on in and let us fix it". Will be looking forward to your progress.
I was back at the dealer today with the theory of what area might be the problem. A service advisor and the tranny expert went out on a test drive and both acknowledge the noise. Great I thought but neither are prepared to pull the tranny yet until they get in contact for Ford Technical Support. They did acknowledge that it is NOT A NORMAL sound. I guess I'm half way their. They are suppose to call tomorrow with a plan of action.
