Major Light issue
I have posted before this:
I have a 1990 Aerostar and suddenly the parking lights quit working, the rheostat will not dim the panel lights, when you turn on the headlights the radio lights go out and the brake running lights do not work unless you hit the brake pedal.
The answer I got to this before, was that my headlight switch was "frid" and a meltdown. Well, today I dis-assembled the dash, removed the complete panel and guess what? No melted parts, nothing seemingly wrong. Now I have the dash apart, the problem still there and no melted switches.
Anybody got any idea where to go from here???

You might have lucked out and the wires hadn't melted before the int of the switch went.
The only other thing wrong that I can think of is that the ground on the switch is not making proper contact.
on opening up the dash innnards of your Aero and not having listed any profanity, not an easy job.
i second Hawk's analysis, headlight switch is a common failure point in the Aero, also the grounds, you've got the easy part done now, disassembly and visual checks.
now, it's time for a digital volt/ohm meter to do circuit checks and ground testing. a wire can show low resistance with no current flowing thru it but put max current thru it and it's contacts and nothing is guarenteed.
you need a good Aero electrical diagram/schematic of your model year and options. suggest one of the online "Ford" Aero service EVTM cd's listed on ebay.

The switches, when gently dissambled, seem OK on the insides. No burning, no signs of any problems whis I find amazing? Perhaps I need to dis-assemble the rheostat and check it out?
