Ever Repair your core support?

Just wondering how many of us had to do major repairs on their core support. I have 12 hrs. in mine so far and may only be 60% done. When I first bought the truck I looked down below the headlights, like we all do and thought pretty solid support. Upon further inspection solid alright.... Solid bondo. There was a welded repair which was ok and after I started sanding paint I hit a patch of white smoke, I'm like, What the ===! So after hrs. with a chisel and die grinder I had something I could weld to. Could the Ford engineers make these pieces any more complicated? No wonder they turn to crap, the bottom of these things are a breeding ground for rust. At least I turned the corner and I'm seeing less rust and more solid matl.

I thought mine were in bad shape when I first looked, but after seeing pics of what others have to deal with, I feel pretty lucky. A couple of small areas on the 64 need patched (about 2 inch square each side), 62 just needs straightened back out where I turned into a guard rail (avoiding a farm tractor on a bridge at a curve).

Its been a while since I repaired mine, I welded and bent some patches
and mig welded them in! They turned out real nice you can't tell it was patched, as for the bondo my dad had used bondo on the core support about
25 years ago, and I am sure if he had not did the bondo job there would not
had been any thing left to weld the patch in! Sometimes bondo can be a good
thing it sure slowed the rot down a lot!






P.S. I also had to add a small piece of angle iron across the bottom!

Yep. I replaced the L-shaped piece at the bottom with some angle iron, and cut all the serious rot off. It's nice and solid now.

I had to striaghten mine and patch a few holes in it. Took me 5hrs to rework mine.

I fust finished mine all 19 hrs. worth. The more I ground on it the more holes I found. I basically rebuilt the lower portion below the headlights all the way across. Now I know it's solid , It would be nice to soak it in a vat of por15.
