Given the intermitant nature of the beast (1/2 the time or less?) and the long list of things you've checked or replaced, I would tend to think something is sticking.....like the IPR valve or an injector poppet valve. That's assuming it's not already fixed.

Might also be a low voltage problem. Batteries and alternator ok?

Update of findings on Running Rough Issue

I always appreciate your comments...

I changed the IPR o-rings already(maybe I did not put this in the original list so hard to see in the posts).

An injector poppet valve is a possibility for sure..

Batteries are 5 mo. old each and alternator seems very strong but I have not actually tested. I will do that if today's fuel regulator valve action does not correct the problem.

Today, when installing the fuel regulator repair kit, I found 3 interesting things. 1) There were two 3/4" long slivers of rubber I suppose from the fuel line connection rubber seal and these were sticking on the spring and partially into the poppet cylinder. 2) I found a 1" long sliver of what appeared to be aluminum sticking thru the orifice of the poppet. It appeared to be stuck in position. 3) I also found the spring was bent about 1/3 down from the end towards the fuel line connector. I would think that this might interfere with the movement of the poppet assembly but not sure. It is still running good after 3 cold starts so far. The real test is tomorrow morning when it is cold...

That is interesting. Might want to pull the outlet fitting off the fuel pump and make sure everything looks ok. Given your discoveries I would venture a guess that it's fixed.

Problem finally resolved for good this time

The cause of my issue turned out to be the defective fuel regulator:

On 7/25 I installed the fuel regulator repair kit. I found 3 interesting things. 1) There were two 3/4" long slivers of rubber I suppose from the fuel line connection rubber seal and these were sticking on the spring and partially into the poppet cylinder. 2) I found a 1" long sliver of what appeared to be aluminum sticking thru the orifice of the poppet. It appeared to be stuck in position. 3) I also found the spring was bent about 1/3 down from the end towards the fuel line connector. I would think that this might interfere with the movement of the poppet assembly but not sure. It is still running good after 8 cold starts so far. and also two morning starts when it was definitely a cold start similar to conditions it had previously failed on.

thanks to several here on FTE for the helpful suggestions and especially to HeatStroked who nailed the cause.....

Now, I will check the fuel pump as cookie suggested to see if I can determine where the metal trash might have come from. I may need to put an additional fuel filter in-line also.
