my 2003 F250 CC 4x4 has developed a clunk/pop noise in the front end. it seems to be comming from the drivers side. It occurs mostly when i am driving over 40mph and hit a little bump in the road. It really does it on bumpy freeways, you know the ones that make your front end gradually bounce up and down. the noise seems to happen at the start of the rebound of the suspension. sorry if this is a little confusing. anyways i took it into the dealer and they said i had a bent sway bar and end links and replaced them under warranty. that didnt fix the problem.
i searched the forums and i could only find people having a noise when turning or braking. my noise never occurs while turning or braking..only while driving straight at higher speeds.
If it's an ESOF, check to see if the hub remained locked after you thought the system unlocked it. See if you can turn the axle at the knuckle joint. If you can't then you may have to remove the hublock and clean it or get another one.
How'd the swaybar get bent?? There may be more damage that they ndid not get. I'm surprised the replaced that under warranty and did not blame it on something you hit. You may want to get under there yourself and check to make certain that everything is tight. Dealer may have overlooked a loose bolt. Just throwing out an idea or two.
My 04 does the same thing, the only way I've remedied it is to retorque my track bar where it attaches to the bracket and re torque mu u=bolt nuts, but the noise always comes back after a few weeks. Mine started it at about 2000 miles, about the same time I put my leveling kit on, can't remember which came first. It is strictly a big bump noise though while going straight on big dips, bumps, or offroading. We're not alone, I've seen other threads on the same noise. I doubt the dealer will work hard to remedy mine though because of the leveling kit.

i have no idea how the swaybar got bent. i baby my truck and there is no way that i did something to bend it. before i took it in i was under my truck looking around and didnt notice anything wrong with the swaybar or endlinks. They called me and told me that it was bent and said it was covered under warranty. i was suprised they didnt try to hassle me about it so now i got a new swaybar and endlinks and still have the damn clunk/pop noise.

You said you found something about the clunk pop noise when braking? Mine does it when I brake at slower speeds... Can you point me in the direction of some of the threads discussing the braking clunk pop? I tried a search but didn't come up with anything that I was looking for...
I've responded to the "clunk" issue a few times before.But never had a definitive solution, until now. My son's 1999 sd had the "clunks",and after a lot of tightening etc. we dropped the sway bar,took the upper brackets off the frame and found a lot of rust and "bubbling" between the bracket and frame. We wire wheeled both contact surfaces ,put it all back together and finally the clunk is GONE. Hope this helps.
I have a similar clunk that occurs going straight over big bumps, rough road. I have 8" lift and imagine that with all the changes and different parts in the suspension is amplifing it. I was interested in the sway bar brackets response. Right now my sway bar is on the garage floor waiting for new end links. The noise is still happening without the sway bar installed. My feeling is that it is track bar/track bar bracket/added weight of wheels and tires bouncing everything around/different front driveshaft angle, lengthing/somewheres in those areas.
No luck narrowing it down, retighten stuff all the time to pinpoint it and can't.

I follow the same line of thinking you do. I've narrowed it down though to either the u bolts or the trac bar bracket. I am going to only retorque the trac bar next time and see if it goes away. I think it is the culprit.

Are you retourquing (sp) to factory? What is factory for u-bolts, trac bar bolt, trac bar bracket? I have installed two different lifts on my truck, when tightening u-bolts, trac bar stuff, spring bolts, all the big stuff I usually just get them as tight as possible with a big breaker bar. Then I check them every oil change (two months or so). Maybe it's too tight?
The noise is not like a loose clatter, it's more like something big or heavy bouncing or wiggling.
sway bar end links definitely. Torquing does no good. The failure was due to a rupture in the seal in the very small and thin boot covering the knuckle. Torqing firmly connects the inside of the knuckle to the sway bar and through bolt. The play is located between the knuckle and the link housing. I measured the play. It was about 0.003". No kidding.
