I am in the process of changing out to a 4" exhaust. I installed a Hypermax 2 pc. pipe that fits well. (several recommendations from this site). However, this pipe is WAY to loud when inside the truck. Can I wrap this pipe with a header wrap?
My muffler shop said I should have gone with a stainless and I would not have had a problem.
With stock exhaust, I get 13+ in town and 16 on the highway. Highway at 2500 rpm with 4.10 gears. With the 4" system, I've heard claims of 20+ mpg. Is that realistic with this gearing?
If the exhaust does not improve the mileage, would a Gear Vendor be a better way to go than changing the gearing to 3.73's. I only tow occasionally - 4,000-6,000 lbs.

Then the downpipe must be contacting something. I can't hear any sound from my downpipe at all. Check where the downpipe clears the firewall, and also where it passes the transmission housing. Both of those are trouble spots.

Yes, or have the downpipe ceramic coated. Both would help dissipate heat.

I'm guessing your muffler shop sells stainless downpipes, right? There's something messed up in the installation. I hear nothing from my downpipe, and I"ve also got the Hypermax.
I would never use header wrap if at all possible. It holds moisture right against the pipe and will drastically increase corrosion, that is why it is mostly used on race cars, short term applications
I second what Quadzilla is saying. You have to be making contact with the body somewhere, or there is an exhaust leak. I tight exhaust, no matter what it is made of will contain the noise clear back to the tailpipe.
I don't think its from contact with the body. Just seems much louder than the stock downtube was. I'm a contractor and have to work from the truck - the engine noise is too excessive for using a phone. Love the diesel but need to get it a little quieter.
