Just bought a '02 Navigator. Vehicle looked perfect, ran perfect, just loved it! Had it out in it's first rain the other night and when we got back in the truck can you just imagine the surprise when I saw water pouring in from the overhead console. The next day got up on the roof and at the front of the grooves in the roof there was a rust hole you could put a nickle in. On one other one it is about to do the same. Since this car is just exactly 5 years old I'm hoping Lincoln will fix it under warranty. I'm searching for information if anybody else has ever heard of this. I've been through all kinds of Navigator/Expedition forums and haven't seen this problem anywhere. The problem is that the grooves are so deep and end so abrupt at the front that water just stands there and the result is rust. I have an Explorer and the slope to exit the groove at the front is a lot more sloped and water can run out of it. Need feedback on this fast. Thanks a ton.

I live in an area that uses salt on winter roads, and I always worry about this. Suburbans and Tahoes also have roof ridges, but these ridges are HIGHER than the rest of the roof, eliminating the water traps. In seven years of winter use, and just one coat of wax on the roof, so far, so good. I'll bet that your Navigator spent long periods parked with water on the roof.
one thing you may take into consideration is it possible to have faulty bodywork in that area? i had a 2000 galant (dont laugh) that was starting to show rust on the passenger front door and found out that mitsu wouldnt warranty it since it had been proviously repaired.
Well Ford is going to honor the warranty. Whew! The truck was made exactly 5 years ago this month but was sold in March which is when the warranty starts. It goes in the shop today. I asked the guy what the problem could be and he thinks it didn't have enough primer on it from the factory or during assembly the roof metal got too hot there during the pressing of the grooves. I guess we'll see what happens down the road if this shows up again. Maybe I'll just put some 22" wheels on it with those real low aspect tires on it and sit it out front and make about $4,000 profit on it ...
