Did you have any vibrations that started around the same time ,this all happened? A bad converter will vibrate putting stress on the flexplate.Do you tow with this vehicle ?( heavey trailer) He said the spacer was galled which to me means something was misaligned.I would keep a close eye on the seal between the new torque converter and old seal for leaks .
We always replaced that seal when putting in a new Torque converter.
Unless the design has changed so the seal is internal to the converter.

my husband said when he talked to the mechanic on Friday he got a little different version than I did. He went down and looked at the parts. He said the bolt holes and the center were black from getting too hot and the mechanic said the spacer was galled and he had talked to the previous mechanic they had not replaced that when replacing the flex plate so they were pretty sure that was the problem this time but neither were sure what the original problem was. however The Ford warrenty was still in effect and so hopefully it will last a while. It does haul a heavy load occasionally so we want to keep it in good condition. We are going to leave the Chip unplugged for a while and see if it makes a difference. The only difference we can tell so far is that it's quiter...But we haven't hauled anything yet.
