I'm new to the site looking for info about 04 6.0l psd cc 4x4 surging and stalling, would appreciate any info. Truck spent 21 days in shop in Dec. and went back in shop for the 4th time Jan. 4, no word yet. Done reflash 12/03/04 no help,now I am being told its in the wireing harness. Ford has spent over 12k on a buddys truck w/ same problem but has yet to fix his truck.(04 6.0l psd)

Is your problem only at idle in gear with the a/c on, I had this problem it took a couple of times at the dealer, they replaced the turbo reflashed several times, turns out it was the air bypass solenoid valve assembly, Mine is 04 X built in Feb 04 had 8k miles.
This Happens At Idel,driving Down The Hwy. At Speeds From 15 Mph And 75 Mph It Really Doesn't Matter. Tuesday Morning While Dropping My Son Off At School, Truck Was In Drive W/ My Foot On Brake And Ideling It Surged Up To 2000 Rpm Then Dropped Back To Normal. I Would Just Like To Get It Fixed!!!!

Huh? I have the Ford Service Manuals on DVD for the 2003 and 2004 and I find no reference to an air bypass solenoid valve. Did the dealer tell you they changed it?
MY truck does the same thing, It was at ford from oct.13-30 with nothing fixed. Went back to FOrd on Dec. 13 just got it back last night, reflashed was told everything was A OK. GO ready to get on the highway and had to stop and low and behold there it was the Surge, doesn't do it as much as it did and sure isn't as violent as it was, but COME ON FORD GET THIS STUFF LINED OUT! I am going to try to replace my EBP sensor and see what happens.

Seems like you need to have a chat with the service manager and/or diesel tech, outline the issues and what you want done. Document everything. Or, find another dealer with a good diesel tech.

Hey a bit off topic here but if any off you guys do not have this problem post this as well. Is this commom or not. Why should some have and have not. The 6.0 has been out for two years now if Im right you wouldnt think there would be any problems and if there was there would be a logical solution.
Well, I have an 03 with the latest flash. I haven't had a surging issue since Sept 03. The Oct 03 flash fixed it but broke a number of other things. Latest flash is fine and runs great.
My '04 F250 with a March '03 engine build date has now surged 3 times, all in the last two or three weeks. It ran perfectly prior to the first surge, which happened at about 2900 miles. I would characterize all three surge incidents as mild, lasting about 5 to 10 seconds each, with 3 or 4 abrupt surges occurring in quick succession at low rpm during gentle accelleration. One incident occurred between 2nd and 3rd gears on level ground, one was while coasting down a mild grade at about 25 mph, and one was in reverse as I backed out of my driveway. Each time the engine abruptly revved up to about 2000 to 2500 rpm. All happened during cold weather (20s to 30s F), once when the engine was still cold (within 5 minutes of starting), the others when engine was fully warmed up. No stalling in any of the incidents, and no visible smoke, although it was rainy during two of the incidents so it was hard to tell.
Other than these 3 incidents, the engine still runs perfectly. I'm documenting everything in detail and waiting to see what happens between now and the 5000 mile service.
I had the same problem with my 03 Once while tapping the gas at a stop light. It would try to go on its own but stop. I had the re flash and I think they might of done something with the throttle pedal. But it has not happened since.
I had the same problem with my truck (early 03). If I would rev the motor and let off the gas it would stall or surge at a light. Some times I would have to push on the break hard to keep from hitting the car in front of me. My dealer ship found that the ICP sensor was bad. Once that sensor was changed I never had a problem again.
