Man that sucks. You seem like you know quite a bit about engine work, and that brings me to my point. It seems like you've figured out the problem, but how much (and I haven't looked myself 'cause I'm lazy) is a new sprocket and key? If it's not much I'd say go that route and see if it happens again. If it does you definately know what the problem is, and I'd bet you'd have to replace/swap some parts to get it fixed.
