Cost at Dealer

I paid about $300 dollars to have both sensors replaced by the dealer. Solved the problem and no problems in the 30,000 miles since.

Your problem is one sensor. It is about $30 at the dealer for the part. It is located at the rear of the transfer case behind the shift motor. Three 8 mm bolts hold the motor in place. After you have it removed the sensor is about the size of a nickel around with a tab coming off one side. there is a bolt going through the tab holding the sensor in place. Remove the bolt and slide the sensor out. It is about 1 1/2" long. Install the new sensor and replace the shift motor. About 40 min total time and you just saved $300!

A few months back I had a problem with my 97 where the front drive would not engage. What can you expect? I've got 112K miles and have never had a problem before. Turns out that the vacuum lines that run from the vacuum solenoids (on the upper right firewall) down to the vacuum motor on the front diff run under the inside edge of the battery tray. After 8 or 9 years, the battery gasses had attacked the the nylon lines and they began to crumble. These lines run inside a sleeve, so you can't readily inspect them. No vacuum to the motor, no drive engagement. A $20 vacuum harness from the local Ford dealer and about 30 minutes fixed the problem.

And by the way, I can confirm that the rear sensor on the transfer case is a breeze to change if you don't mind crawling under the beast.
