The last time I had this problem, it ended up being the FPR. Shortly after that (2 mos?) the radiator blew and also cracked the heads, after fixing that problem found that the fan clutch was bad, which was the likely culprit for the motor damage. I SHOULD SAY THIS FIRST----I did the rebuild myself and I don't know JACK CRAP about anything to do with motors, having said that, the EXPLODER ('91) has ran fine since the end of June. About a month ago this gas smell returned, I didn't replace the FPR after rebuild. Did I damage the FPR when I blew the motor or is there something else I need to be looking at before I replace the FPR (still under warranty) so I don't do this again. Or worst yet, is this a sign of May all over again?
The events you describe shouldn't have damaged the FPR.
Basic checks for a bad FPR:
1) Gasoline in the vacuum line to the FPR?
2) What's the fuel pressure?
No I haven't check that yet, but everything is the same as before so assummed that to be the problem again. I didn't have any excess gas smell when the motor blew.
I forgot to add that the check engine light has came on but doesn't stay on long enough to read any codes.
Does this mean you get a pass code in continuous memory, or does this mean you are operating under the mistaken impression that you can't pull codes unless the CEL is currently on. If the latter, review "tests" at www.dalidesign.com/hbook/eectest.html and try pulling codes. There just might be some relevant information in the computer.

I have a 98 Exploder Ltd. with the 5.0L V8. I too had an odor of raw gasoline and then exhaust gases coming into the cabin. Because of the exhaust gas, I took the car to a muffler repair shop. I was shocked when they found that the tube that holds the EGR valve was cracked and that my exhaust was fine. I doubted their explanation, but they promised me they would refund my money if the fix did not work. Well one hour and $200 later the car was fixed and I haven't smelled anything bad, besides myself, since September. Hope this helps.

Forgot to add, I too had a phantom check engine light that was intermittent. My scan tool and the one from AutoZone revealed no trouble codes.

The seal on the gas tank where the float unit is attached can separate. There was a safety recall on them for some of them. Depends where the tank was assembled. Check with Ford.com. Mine didn't qualify for the recall. Other than that, all it was was an odor, no leakage because it is on the top of the tank.
I finally was able to get it into the shop, they said O2 sensor. So I did replace it and seems to be better. I've tried to figure my mileage but the ex has had to use my truck a few times and she forgets to fill it or she'll only put $5-10 in the tank. SHE'S NO LONGER ALLOWED TO USE MY TRUCK UNTIL I FIGURE OUT MY MILEAGE!!!! I'll post it after the next tank.
