I have replaced my transfer motor three times and cannot keep it working, first one was from a junk yard, and next two were rebuilt ones, any ideas out there why these motors keep going out?
It's usually just because they get dirty. They can usually be cleaned. Are you certain the problem is in the motor itself and not in the wiring to the motor?
Do a search, I found the data here to fix mine. The only thing wrong was it had dirty contacts and inside the switch housing the "stop" was worn.
The "stop" is a metal post that has a plastic bumper on it. The plastic part had broken off and was jamming the motor. I cleaned the contacts with an eraser and used a piece of tubing to cover the stop and it has been working for over a year now.
scroll down to "Hubs, Diffs, and Transfer Case" and select "transfer case".
I was just going out in a few minutes and work on my sisters '94 and hopefully these steps will help me fix it. (This'll be good practice in case my '92 motor ever goes out!!!) By the way FTE...thanks for the help on this and many other issues!

Your right about the link being the one on how to repair the motor. I also have a troubleshooting guide/ checklist that Cobra will upload tonight, if he gets achance
Any chance of me getting that guide too? I was actually successful in repairing my motor earlier this afternoon...about 2.5 hours and it works great, but I had that nagging feeling in the back of my mind that it might not fix it. And I wouldn't know what to do next if it didn't.

send me an email and I will reply back with the attachment.
I found, with great dismay, that the entire Explorer maintenance site had been removed. My repair using the info from that site is still working great. I've made an attempt to re-write the repair procedures. When I get to work tonite (Nightshift stinks...even after 17 years of it) I'll send it to you. Also, my work e-mail is where I have the guide that RJB1 sent to me. I can send both of them to you tonite, if I remember!
