The '95 w/157,000 miles has been producing a nasty noise from under the front end after backing out of the driveway into the street, driving ahead about 25 feet, then when turning right, it feel like the drivetrain is "winding up" and the right front tire will almost break loose and then a loud "clunk" noise comes out from the front end, as long as I am straight, no noises, but turning a corner to the right, it does it again. Drive 5 miles to Wal-Mart, get in the parking lot and it still is making some "binding" type of noise??? Any suggestions? The 4x4 light on the dash is not on. I was thinking maybe the two sensors need replacing.
Try unplugging the control module under the drivers seat. If the problem goes away, then there is something wrong with the sensors or something. It would be best to leave the module unplugged until the problem is fixed.
Thanks for the reply Aerostar1 ! I will disconnect the module, and will post what happens tonight. I just had all 4 tires replaced just over a week ago at Big O in Monument, Colorado. If anyone needs a good deal on tires, I can hook you up with Tony, who is the manager of this store.
I am so sorry for not posting a reply sooner, got side-tracked....I disconnected the module and the noise went away!! Man, I wish I had done that sooner, hope I didn't do any damage to the driveline.
Guess I will proceed to clean and inspect the sensors, then drain and fill the t-case. Is it time for a new module? How much is a new one?

I've had the same trouble with mine in the past. I've had problems with oil getting in the sensor connectors. Pull the sensors out, and clean them. Also, check to make sure the are clean on the pickup side. I use isopropal alcohol to clean the connections out. Also, make sure that the connection going to the transfer case is clean and connected.
I wouldn't go buy a new controller new. There are plenty available at junk yards.
I have been having the same problem with my 1991. I have had three control units in it (Pick a Part Specials) they all seemed to work fine for the about a hundred miles or so then the 4wd would go into full lock up.
I gave up on the controller and am now looking at the sensors.
Although I would think if a sensor was bad the computer should flash a code.
Anyone else have any Ideas?

The controller checks the sensors for continuity, but not actual function. The sensors output a 5 volt square-wave signal when working properly. It is possible for all the connections to be good (and the controller to NOT indicate a sensor problem) and STILL have a bad sensor that does not output the correct 5 volt square-wave signal. Your plan to change the sensors is heading in the right direction.
