I was told by my dealer and by responses on this forum that you are encountering the steering stops which prevent the wheels from rubbing against the springs.
My 2001 Crown Vic PI patrol car makes clunking noises at full turn on uneven terrain i.e. turning around on the shoulder and the mechanics attribute the noise to the steering stops also, said that they can put busings on it to make it quiet, but it's not hurting anything. They say some Lincolns on the same platform have the same problem. I don't sweat it on my patrol car, but my truck is aggravating when it does it, mainly because I pay the note every month on it...the high note.
Went to the dealer and they checked the truck. They heard the noise and at first thought it was a valve in the steering box. Then they thought it might be the steering stabalizer, then they came up with a Special Service Message.

yes, I took mine in since my last post, the Ford hotline told them to replcae the hydroboost lines and return lines and if that didn't solve the problem to replace the power steering pump, all of the parts are in I just haven't taken my truck in yet because I'm waiting on parts for the transmission recall to come in so I can get everything done at one time
Well Thanks for the response. I took my truck in for service yesterday and to my surprise, they of course didnt hear the problem. I know it doesnt happen all the time but dang. Im sure someone else has complained about it. They rotated my tires sent it to the alignment shop to have it looked over but nothing. This how they cleared it "Operating As Deisgned At This Time Flag 104" thats what they put on copy of service reciept.
I would suggest getting the TSB# of the one about low speed steering rub, I'm not sure what it is right off hand but will be happy to help you locate it. Tell them you believe your truck has the exact symptoms described in the TSB and that you are not satisfied with their diagnosis. The TSB doesn't list a remedy, just that Ford is investigating the problem. However, I would at leat make them acknowledge the TSB and that your truck exhibits the symptoms, that way it will be on file if they come up sith a definite solution and your truck is out of warranty at that time or something. It would give you a good argument to make them repair it as a warranty item if you have previously complained about it.
(((Those with '05's (!!) and the different front suspenson likely have a different situation!!!!!)))
Happens anytime when I flex my frame moderately well. It may either have a major "pop" and/or smaller "pops" in the front end. After such a frame flex, it may continue to pop minor for a few miles on average roads (especially in turns or over bumps) but seems to eventually "settle out" and become nothing of a nuscience. (Even my wife has noted this when I called it to her attention...otherwise she might not have noticed from the passenger's seat.)
My best guess is the leaf springs settling in the front end. , but could be anywhere!!
This worries me, because my vehicle is under warranty and I want to get this adressed if I have a mechanical problem.
Driving me crazy!
If necessary, my dealer is going to drive the truck the 30 miles to where this stuff starts, and see for himself!
I had no problem at all until my '04 got about 2500 miles on it. That is what scares me! Loose bolts???
I don't "off road" with the truck.

My dealer could not replicate my complaint. But I'm due to take it back in this next week.
I'd know this is front-end spring settling, steering settling, track bar or something similar getting into or out of place. It also could be something in the cab mounts or body on top of the frame.

That sounds like a frame-bushing popping noise that used to happen to a lot of people, but I don't know if it happened on '04's
I think it needed to be correctly re-torqued, or maybe a new bushing? Not sure - there definitely was a lot of people with it a while back...
