Question About Starter Wiring
Just spent about 3 hours trying to get at the bolts on my starter and get it out. When I finally got the new one in, it just clicked when I cranked it. After a bench test of the replacement I realized I may have a wire missing because it passed the bench test. The wiring at the starter on a 97 250LD 5.4 should be:
1. A large black wire that goes over the bottom bolt
2. A small red wire that goes on the small post
3. A large red wire that goes on the Left side large terminal.
If this is correct, it appears that the large red wire terminal has broken off as I just have a corroded flat piece of metal(terminal end) and will have to change it.
If this wire is not attached, would the starter still click?

From Ford the cable to the starter comes as an assembly with both the ground and positive cables and the small red wire. It's probably quite expensive.
I've soldered new ends on the cables a few times and as long as the rest of the cable is good it works ok. You can get a new end, heat it up with a propane torch and fill it with solder. While it's still hot and the solder is still melted you stick the cable end into it and hold it until the solder cools.
I was able to get a new terminal and crimp (with a hammer) it onto the red wire. When the terminal broke off the wire slid back into harness so I didn't even see it. Got it going in just a minutes. Thanks
