YIKES!!!! Don't take this the wrong way, but you might look into another dealer. I know there have been some probs but to my knowledge the majority of them have been fixed the first time. You also might want to make sure they have a Diesel Tech sealing it back up. What did you dealer say about it still leaking and how long ago did you have it sealed again?

P.S. Had my rear diff re-sealed about 1000 miles ago. All is good now...
It has been replaced twice.The last time about a week ago.It is not a bad leak but the bell housing has a drip on it.Many problems with this truckand i keep thinking each one will be the last.I understand the 04 model year still have rear main seal problems.Wondering when Ford will come out with a different seal.
I also have the '03 6.0L. My truck supposedly had a rear seal oil leak when I first purchased the truck last year. Ford even sent a factory tech out to look at my truck @ Earnhardt Ford in Phoenix. Ford thought they had an assembly line problem. They replaced the rear seal without success.
Went to a different dealer after they didn't fix it the first time around and it was only a couple of loose bolts near the turbo mount. Lk Havasu Ford fixed the problem in less than 1 hour.

Another dealer may be an option you may want to look at.. The Rear Mains on the later build 03-05's have a 'wear sleeve' as part of the seal assembly, that is pressed on/inplace as a 'unit' and is sealed around the the crank hub as well.. Another place for a potential leak if not installed/sealed correctly.. So, technically it has been upgraded.. Mine had a R/Main leak (not bad) at 200 miles and has had 3 replaced.. Got you beat!! BUT, on the first seal repalcement the tech pulled my rear engine cover (mistake) for a precautionary repair, and thought it maybe weeping there as well. All was well on the second seal for a while until the rear cover leaked and showed up as a drip of the starter and made its way down.. Third time was a rear seal and cover refit and all has been totally dry for about 6K miles.. 10K on the clock now.. It may be leaking higher up or at another location like the bedplate or sensors ect. that 'appears' to be the rear main.. So, don't condem the seal until its dye checked again.. I took mine back in and argued that the seal was 'dry' and that the right side of the engine cover was the culprit.. I had checked the engine topside, and all was dry.. When it went back in ...Turns out I was right..

I have an early 03 and rear main replaced twice in about the same mileage you posted. It had a slight drip after the second change. It turned out to be drainage from oil that accumulated in the bell housing around the starter from the previous leak. Once they cleaned that up it has been ok. I now have 22,000 miles and 14000 leak free miles.
