85,000 miles without changing the oil? Wow. That maybe why your synchros are all eaten up and you have chunks in the oil. You're supposed to change the oil after the first 5000 miles and every 30,000 miles after that. You have a ZF S547, by the way.
Also, I helped my father rebuild his ZF S542 5-speed (1987 F250) and if I had done it without him, it would have been a real biatch. He's been an aircraft mechanic since before I was born and he has the specialty tools and rebuild trays so he made it look easy. Maybe an exchange unit might be a better/easier way to go. ($1700 plus shipping though, ouch.)

Here's a list of tools and part numbers that are recommended to rebuild a ZF S542. I'm not sure if the S547 will need the exact same part numbers but it'll give you an idea of what you could need:
