My '04 250 supercab's doors rattle...a common problem from what I've heard. I've tried moving the catches within the play of the mounting holes to no avail. I suspect that ford made the rubber bumpers too wimpy. Has anyone successfully found and installed beefier bumpers to put more preload on the door catch when it closes?
I currently have a rattle in my passenger side door, I have talked with Ford and they are going to replaced the latch when I take it in to them. Until then, I keep a hand towel in it at the bottom folded the appropiate number of times to stop the rattle. If you feel the rubber bumper at the bottom, you can feel where the door seal stops and the actual bumper begins. I was told by the local ford mechanic that typically this happens when a door is not shut properly, driven, and the latch is damaged. I have noticed on my drives side door if not closed with enough force, it will latch, but not be hard against the bumper, I can rattle it by hand, so now when I use the doors, I give them a little tug to verify they are tight and off I go.
If it is an 04, your warranty should cover it, make ford fix it.
