Great news, picked out and took home an 04 regular cab, 5.4L F150 yesterday. Got it home with 11 miles on the OD and there is a Knocking sound eminating from the engine. Loudest from rear of engine coming from underneath.
Anyone been here, seen this? Any experience one can share with this that you've managed to get resolved would be GREATLY appreciated before I bring it back in.
Could you explain in a little more detail? Is the knocking coming from the engine itself? Does the rate of knocking change with the RPM of the engine or is it a constant knock? Does it knock at all times while the truck is running, even while idling in park? How loud is the knocking? I've never heard of a knocking problem myself with the new 150's but maybe someone else here can shed some light on your problem. Good luck in getting this resolved and let us know what you figure out.
Unless you've ran across a very unique case, you're most likely hearing the fuel injectors clicking. This has been discussed numerous times and I'm pretty sure most of the guys/gals here came to the conclusion that it was the injectors. I've got a knocking sound that can be heard inside the cab when I shut everything off (radio and A/C) while at idle only. If I slightly press the gas pedal and raise the RPM's to say 1100 I can no longer hear the "knock", also I found that if I switched on my A/C (or heat, defrost, etc) and set the fan speed on 1 I could no longer hear the "knock". The "knock" IMO is more like a really loud clicking, and I heard the very same thing on a Lightning I test drove about a year ago and the shop supervisor explained to me that the "clicking" sound was the fuel injectors. Hope this helps.
I call it a knocking but a loud solid ticking would also apply. In the old days the first thing I'd look at would be the valve lifters. If you remember you would take off the valve covers and readjust the vavle lifters till the clicking stopped. (Remember the oil mess when you did that?)
When cold there is no noise, only when warmed up. Its' pronounced at idle and "seems?" to go away as the rpms increase, but hard to tell. I'll try the air/fan on idea.
Loudest from under the body in the transmission area. Best heard from directly below the doors, Not so pronounced from under the hood.

From what you described in your last post its just the fuel injectors. Mine also is only heard after the engine has been "warmed" up. If it continues to bother you I would recommend a quick trip to the service department, but I wouldn't recommend taking the valve covers off (I'm sure you wouldn't anyways). The air/fan thing just helped prove to me it couldn't be much of anything because the low setting of the fan producded enough noise to dampen out the "knocking/clicking" sound.
I currently have the same knock when the engine is warmed and in idle. I had some Ford engineers come to the dealership and they stated that it was coming from the passenger side cam. The dealership replaced the right cam sprocket and the knock is not as loud but you can still hear it. I am having a representative from the engine maker to look at my engine and see if there is anything that can be done.
i have a 2004 ford f150 and was getting a sound that was a cross between a light knock and a vibrating noise i took it to my ford dealer and it was the heat shield there are 4 corners on it and one of the corners was not crimped at the factory since then i have not heard the noise

Ultramzax2; I can't say your off on the assessment but I've had vehicle's with injectors and this noise is much more "dense" in sound than injectors. Its more of a knocking than clicking sound, unless its an injector thats really gone bad.
hope to get to the dealer over the next few days when the noise if there and i'll post my progress in case anyone else run's into the same problem.
