Yeah..I checked around on the board here, but didn't see this exact issue..Took delivery YESTERDAY..04 Excursion with PSD 180 miles on Odo. Smells like "hot dust" when I turn on vent, or stand outside of vehicle...Is the "new" burning off? Other than that..I got the latest flash (march?) before I took delivery of this beast, and didn't have any other point of reference other than my 7.3 F250..Entirely different driving experience..really smooth..great milage..but I kept seeing all the little issues here, and was waiting for the worst..So far I love this thing!
What gives with FMC discontinuing this truck? Are they going to change the F250/350's after this year..or just stop making this huge wagon? I love my F250 super duty.
It reminds me of the old Jeep Grand Wagoneer..(the big one) but bigger..and those are still running all over here in the mountains.

I drive an 03 Excursion with 17,000 miles on the ODO.
I had a "musty smell" when using the AC, but fortunately it went away and I have no other "smell issues" with my beast of an SUV.
I would drive and have the dealer check out at first oil change. Try operating all controls for a period of time and try to flush out any smells, dust, or oil coating issues??
I had the same problem when I took delivery of mine. I think it was spilled anti freeze that remained on motor somewhere, of a leaking clamp that sealed itself after awhile. It is still a mystery to me, it went away after a week and only happened on first start up of day.
I have had the same smell on my last 3 diesel's. Its a musty smell when you 1st turn the ac on. It clears up after a few seconds. I will check this thing out with the 'mold' thing, good info!
Actually, most A/C shops may be able to give you an idea...

IIRC it was in the unit under the Passnger side dash where water can collect... the drain tube was not mounted at the lowest point and allowed a bit of water to stay in there...
