Good point,that happened on my old trucks 8.8. Ended up welding a big nut on the cover and using a cut down bolt with an O ring as the plug. It worked alright that way.
I changed mine last weekend and called Ford. There is no gasket available from Ford. I sealed mine with RTV and no leaks. I think it makes for a better seal if you clean everything well and follow the directions.
Quick question, While changing the fluid in the rear differential I noticed that the housing was really hot. I had driven it about 35 miles pulling a small boat. Has anyone ever noticed how hot this thing gets?
Speaking of boats, the owners manual says to change the diff fluid every time you submerge the rear....that would be about once a week cause it's pretty much sumerged every time I put the boat in....what a bunch of knuckle heads...

Maybe it should have said when you submerge the truck !!!!!
Would there be any benefit from pumping out the rear diff fluid (while warm with hand pump) and replacing with new fluid? It seems this would save the trouble of removing/replacing rear cover.
guys, ive down this process many times cause i run a Auburn Rear unit, and it calls for oil changes every 7k, i change it at 10k, anyway when i first ordered new gears and the Auburn, the gears came with gasket, i leaked, ever since then ive changed it maybe 6 times, my trucks got 50k now... and the last 5 times i used gasket maker, same as ford does, and it has never leaked.... ive had luck with the gasket maker, if it leaks you probably applied it incorrect, or did not allow it to dry for a couple hours before you added oil....

I changed the differential oil on my new old 2004 F250 that has quite few miles on it and since I like to use gaskets, the local O'Reillys stocks them,, it is made by Fel-Pro and cost 5.99,,,the only tough part is paying 15.00 per quart of synthetic oil.
dont be afraid, pick up some Permatex Right Stuff... http://www.permatex.com/brand_right_stuff.htm I have used this stuff for years in the military, and all the normal difficult (tempermental) sealing situations went away. I now swear by this stuff and use it exclusively, where RTV is called for. Permitex also claims you can put the vech back in service immediately, and I can vouch for this, I have done it many times over the years, with military trucks.
